The cross-cutting basics: manufacturing methods, fits and tolerances, codes and standards, computational/statistical methods, instrumentation and quality, and chemical processes (corrosion, compatibility). It's the lightest area on the Machine Design & Materials depth — worth a handful of points, and worth exactly a handful of prep.

What the problems look like

Breadth-oriented — process/standard recall plus short single-step calculations; rarely multi-step. Recurring shapes — pick the right manufacturing process; compute a clearance/interference fit or a tolerance stack-up; apply a code/standard; basic statistics/computational methods; instrumentation/measurement/QC; and basic corrosion/material compatibility.

By exam day you should be able to —

  • match a part to the right manufacturing process;
  • compute clearance/interference fits and tolerance stack-ups;
  • apply the relevant codes/standards;
  • run basic statistics (mean, standard deviation, process capability);
  • reason about instrumentation/measurement + QC and basic corrosion/compatibility.

Where people lose points

  • Fits: clearance vs. interference sign; allowance vs. tolerance.
  • Tolerance stack-up: worst-case vs. statistical (RSS) added wrong.
  • Cp vs. Cpk — Cpk accounts for an off-center process mean; reporting Cp when the mean is shifted overstates capability.
  • Confusing manufacturing-process capabilities.
  • Statistics: population vs. sample standard deviation (n vs. n−1).
